David,
Here is a good, on-car test of the charging system.
All it requires is a good voltmeter.
Ok, start the engine and get it to a fast idle, like
1500 or so. Make sure the battery light on the dash
is out. Now, without any electrical consumers on,
check the system voltage. You can check on the
battery, but checking directly on the alternator is
even better. That voltage should be *at least* 13V,
preferrable 13.25-14.5V.
Now, turn on all the electrical consumers you can.
You don't have to turn on the wipers since the w/s
will be dry, but turn on the heater fan, the
headlights, the rear window defroster, the hazard
flashers, seat heaters, etc. Now, check the system
voltage. It will probably have dropped slightly from
the initial reading, but if that voltage is still at
least 13, preferrably >13.25V, then your alternator is
fine and is charging the system.
If you're having problems with charging, then one
thing to do is make sure that the alternator is
grounded very well. Perhaps remove it and clean all
the mounting areas, since they mainly ground through
the alternator body through the mounting lugs to the
engine. You could experiment and use a set of jumper
cables and connect one end on the alternator body
somewhere and the other end to the negative side of
the battery. That way, you would have a known good
ground path. Then you can repeat your tests. If the
voltages are higher, then you will know that some if
not all of your problem has to do with grounding
issues.
I hope this helps!

Ben Pender
